I have a 250 GB PS3, upgraded from original 40GB HDD that I still have safely boxed =P Anyways, I only have 80 GB's used I don't think I would ever need 500GB's although the fact that you can do it now is cool.

I'm not sure if that will work. You may want to check the HEIGHT on the drive. I thought the standard Notebook drive was 9.5,mm? I know some of the larger capactiy drives were slightly bigger.

Not sure if the PS3 would care, it all depends on how much space is in the carrier for that extra 3mm.

You should be able to keep it if you use your original account. If you get a new HDD before you erase/format your old one, you can back it up too. I haven't gotten around to getting a new HDD yet so I can't help you out on the back up. But it should be fairly easy and there's a thread on here for upgrading the HDD.

You'll have no problems redownloading it. Just go to your download history when you get set up with your new HDD and download it again. I've changed my HDD twice now, so I can vouch for that. However, the better option if you have an external HDD or a HUGE memory stick, is to use the PS3 backup option and just back up everything you have. That way you won't have to go through and redownload everything.
